Why PCR qualification fails in practice
Most failed PCR adoption projects share a pattern: the material passed an initial datasheet comparison, ran acceptably in a short trial, and then produced intermittent failures in production — gels in film, odor complaints, black specks, or inconsistent impact performance. The root cause is almost always lot-to-lot variability that a single-sample qualification cannot detect.
Effective qualification therefore has two distinct phases: establishing that the material can work (capability), and establishing that the supplier can deliver it consistently (stability). Most programs over-invest in the first and under-invest in the second.
The capability tests that matter
For polyolefin packaging applications, four measurements predict most production outcomes: melt flow rate distribution across the lot (not just the average), filtration behavior or gel count, volatiles and odor panel results, and mechanical retention against the virgin baseline at the target blend ratio.
Contamination profiling — ash content, PVC and PET cross-contamination for polyolefin streams, and metal detection — matters most for applications with regulatory exposure or thin-wall geometries where a single contaminant particle is a functional failure.
Measuring supplier stability
Request retained-sample data or certificates of analysis covering at least ten production lots, and analyze the spread, not the mean. A supplier whose MFR standard deviation is a third of a competitor's is a fundamentally different supply proposition at the same headline price.
Feedstock traceability is the leading indicator of stability. Suppliers with contracted, documented feedstock streams — deposit-return bottles, closed-loop commercial film — can hold specifications that mixed post-consumer streams cannot. Certification schemes add audit assurance but do not substitute for lot data.
Structuring the commercial agreement
Qualification effort is wasted if the commercial agreement lets quality drift. Effective supply agreements specify the tested properties with acceptance ranges, require certificates of analysis per lot, define a retained-sample dispute procedure, and tie volume commitments to specification conformance over a rolling window.
